Plastic Enclosure Prototype – ABS-Like Vacuum Casting with Matte Black Finish

For consumer and household product development, a prototype enclosure often needs to verify more than basic dimensions. R&D teams may also need to evaluate fit, assembly, exterior details, surface quality, and the final product appearance before approving the design for tooling.
For this project, YS Precision manufactured 20 sets of plastic enclosure prototypes for a customer in Italy.
The housing measured approximately 300 × 50 mm and included features on all four sides. The design combines a large curved lower profile with ventilation slots, recessed areas, grooves, openings, and other exterior details.
Producing the complete batch by CNC machining would require repeated setups and machining from multiple directions. After reviewing the geometry, quantity, material, and appearance requirements, we selected vacuum casting using an ABS-like polyurethane resin.
The cast parts were then carefully smoothed and finished with matte black paint to achieve the required cosmetic appearance.

Why This Enclosure Is Costly to CNC Machine in a Small Batch

This enclosure may look relatively simple from a distance, but its multi-sided features significantly affect the manufacturing process.
The upper surface contains several recessed details. Ventilation slots and small openings are located along the exterior faces, while the lower section has a large curved profile. Other local features are distributed around the housing.
If produced by CNC machining, the part would need to be repositioned so that tools could access features from different directions.
For one or two prototypes, this may still be a reasonable solution.
For 20 sets, however, the same setups, machining operations, and material preparation would need to be repeated for every enclosure.
This is an important consideration when sourcing low-volume plastic prototype parts: the most suitable process depends not only on quantity, but also on how difficult the geometry is to manufacture repeatedly.


Why Vacuum Casting Was Selected for This Prototype Enclosure

The customer needed multiple enclosures for product evaluation, but the design had not yet reached the point where production injection tooling was necessary.
Vacuum casting offered a practical intermediate manufacturing route.
An accurate master prototype was prepared first and carefully finished. Silicone tooling was then created from the master, allowing the required enclosure parts to be reproduced in ABS-like polyurethane resin.
For this project, vacuum casting provided several practical benefits:

  • reduced repeated multi-side CNC machining;
  • suitable economics for a 20-set prototype build;
  • lower tooling investment than injection molding;
  • consistent reproduction of exterior features;
  • flexibility before the product design was finalized;
  • good compatibility with sanding, surface preparation, and painting.

The objective was not simply to choose the lowest-cost process. We needed a solution that balanced prototype quality, total project cost, quantity, surface requirements, and development stage.


ABS-Like Polyurethane Resin for Functional Prototype Parts

For this project, we used an ABS-like polyurethane resin, a material commonly used in vacuum casting when prototypes require properties similar to rigid engineering plastics.
It provides a useful combination of rigidity, toughness, and surface quality for many consumer product prototype applications, including:

  • plastic housing prototypes;
  • household appliance enclosures;
  • consumer electronics housings;
  • equipment covers;
  • control panels;
  • cosmetic and functional prototype parts.

For R&D teams, ABS-like polyurethane parts can be useful for fit checking, assembly trials, design verification, handling evaluation, and appearance review.
It is important to note that ABS-like polyurethane resin is not the same material as injection-molded ABS.
If the validation program requires the exact mechanical, thermal, chemical, or long-term properties of production ABS, another prototype process may be more appropriate.
Material selection should therefore follow the purpose of the prototype, not simply its appearance.


Matte Black Painting for a Production-Like Appearance

Surface finish was a key requirement because this component is an exterior enclosure.
After vacuum casting, the parts were trimmed and carefully smoothed before painting. Surface preparation is particularly important for matte finishes because scratches, parting-line marks, or local imperfections can remain visible after coating.
The customer specified a matte black painted finish, giving the prototype enclosure a clean and more production-like appearance.
For consumer product development, this can be valuable during:

  • industrial design reviews;
  • customer presentations;
  • appearance evaluation;
  • assembly verification;
  • pre-tooling product reviews.

A prototype housing therefore needs to be evaluated from both an engineering and cosmetic perspective.


CNC Machining or Vacuum Casting for Plastic Housing Prototypes?

Both CNC machining and vacuum casting are widely used for plastic prototype manufacturing, but the right choice depends on the project.
CNC machining may be preferable when only a few parts are required, tighter machined tolerances are needed, or the prototype must be manufactured from the actual engineering plastic.
Vacuum casting can be more cost-effective when multiple similar plastic housings are required and the design contains features that would require repeated multi-direction CNC machining.
For this enclosure, the combination of 20 sets, four-sided features, ABS-like material, and cosmetic finishing requirements made vacuum casting a suitable choice.
When the design becomes stable and quantities increase, prototype or low-volume injection molding can then be evaluated for the next stage.
